Following American Welding Society structural welding practice, cutting a window into a shipping container is a four-step sequence done in order. It is also the modification people get wrong most often, because a corrugated wall is a structural element, not a wallboard. Skip the steel header and jamb framing and the wall flexes around the window every time the wind hits it or the freeze-thaw cycle pushes the steel.

Why Does a Container Window Cut Need a Steel Frame?
The wall of a standard ISO container is 1.6 mm Corten pressed into a corrugated profile. Each fold acts like a small I-beam against the top and bottom side rails. The wall carries shear load that stops the container racking out of square when loaded, lifted, or hit by sustained wind.
Cut a window opening and the corrugation carrying that load across the opening is gone. Without a welded steel sub-frame, three things happen. The header section above the cut sags under upper corrugation and roof load. The jambs flex under wind, breaking the window seal. The corners become stress risers that crack outward during freeze-thaw cycling.
The sub-frame replaces the lost corrugation. Angle iron welded around the perimeter transfers shear from the wall above the cut around the opening and back into the wall below. A square tube across the top of any opening wider than 1.2 metres acts as a real header beam. It is standard practice in any commercial shop that handles cutting and converting steel boxes, and we will not let a buyer leave the yard thinking they can skip it.

Which Tool Cuts a Container Window: Plasma, Grinder, or Recip Saw?
There are three realistic ways to cut a window opening in a container wall. Each has a place. Most professional installers use a combination of all three across the same cut.
- Plasma cutter. A 40 to 60 amp plasma cutter is the fastest tool for a clean cut through 1.6 millimetre Corten. It slices steel at 600 to 900 millimetres per minute and leaves a narrow kerf with minimal heat-affected zone. The trade-offs are the higher up-front cost of a contractor-grade machine, the need for a 220 volt feed, and a learning curve on torch height and travel speed. For multiple openings on the same project the plasma is the right tool. For a one-off window it is overkill.
- Angle grinder with 4.5 inch cutoff wheel. The most common tool actually used on Ontario container cuts. A 1,200 watt grinder is an inexpensive shop staple, the thin cutoff wheels are a consumable, and a typical 600 by 900 millimetre opening burns through 3 to 5 wheels. The cut is slower at 150 to 250 millimetres per minute, throws a heavy spark trail, and is loud, but gives precise control on a marked line. For one to three openings on a single container, the grinder is the honest choice for most owners.
- Reciprocating saw with bi-metal blade. A heavy-duty corded reciprocating saw with a 14 TPI bi-metal demolition blade cuts container steel slowly but accurately, especially on inside corners where a grinder cannot reach. The right tool for finishing the corners after a plasma or grinder makes the four long straight cuts. Blade life is roughly 200 to 400 millimetres of cut per blade.
The field sequence most Brantford installers use: plasma or grinder for the four straight cuts, reciprocating saw for the inside corners, angle grinder with a flap disc to clean weld-prep edges. Trying to do the whole cut with one tool is the most common first-project mistake.
How Much Bigger Should the Rough Opening Be Than the Window?
Marking is where most owner-built projects go wrong. The cut you make in the steel is the rough opening, 50 millimetres larger than the finished window unit on all four sides. That 50 mm per side is the space the steel sub-frame fills, so the window unit sits inside a frame matched to its nailing fin. Typical layout for a 600 by 900 mm vinyl window:
- Finished window unit: 600 by 900 mm
- Cut in container wall (rough opening): 700 by 1,000 mm
- Steel sub-frame inside dimension after weld-in: 605 by 905 mm (5 mm clearance for setting blocks and shim)
- Window unit installs with standard nailing fin or installation strap
Mark with a soapstone pencil or paint marker. Use a square to confirm 90 degree corners. Corrugation runs vertically, so the jamb cuts cross multiple peaks and valleys while header and sill run along a single corrugation level. Position the opening so header and sill align with corrugation valleys when possible. That makes the sub-frame seat flat for a better seal and cleaner weld.
Sill height: 900 mm above the floor channel is standard residential, right for any office or studio. 1,100 to 1,200 mm for workshop or retail bench-height applications. What Size Steel Do the Header and Jambs Need?
The steel sub-frame is the structural part of the install: four pieces fabricated and welded into the opening as a single rectangle. Standard dimensions for any opening up to 1.5 metres wide:
- Header: 75 by 75 mm by 3 mm wall mild steel square tube, cut to opening width plus 100 mm overlap each side into the surrounding corrugation. The overlap welds back into the wall outside the cut, transferring load past the opening.
- Sill: 50 by 50 mm by 5 mm angle iron, opening width plus 100 mm overlap each side, horizontal leg down and vertical leg up as a drip stop.
- Jambs: 50 by 50 mm by 5 mm angle iron, cut to opening height, oriented so one leg sits against the cut edge and the other projects into the opening as the inside frame.
For openings wider than 1.5 metres (sliding patio doors, retail bay windows) the header steps up to 100 by 100 millimetre by 4 millimetre wall square tube. For openings wider than 2 metres the header needs an engineer-stamped detail.
Fabricate the frame on a flat surface as a single welded rectangle before it goes into the container. Tack-weld the four corners square, confirm diagonals match within 2 mm, then full-weld the corner joints and grind welds flush on the outside face. Drop the frame into the rough opening and weld it back to the cut edges with a 6 mm stitch weld every 75 mm around the perimeter. Continuous welds concentrate heat and warp the corrugation. Stitch welds with paint-grade gap-fill silicone between stitches make a cleaner, weatherproof install.
Should You Weld or Bolt the Window Frame In?
Welded sub-frames are the right choice for any permanent install. They tie the frame mechanically into the wall, restore full shear continuity, and last as long as the container. They need a 200 amp or larger stick or MIG welder and a competent welder. Most Ontario container modification work is welded.
Bolted frames work for two situations: a rented container coming back unmodified at lease end, or an owner without welding access committed to a single window. A bolted frame uses 12 mm through-bolts with rubber washers every 100 mm, sandwiching the wall between outside and inside flanges. Commercial bolted kits carry a premium over a shop-welded angle-iron frame, since you are paying for the machined flanges and fastener hardware rather than raw steel.
For a permanent backyard studio, weld. For a rented or temporary install, bolt. Either way, you cannot skip the frame. Vinyl or Aluminum: Which Window Unit Suits a Container?
The window unit itself is where Ontario weather rules the decision. Two real choices for a container install.
- Vinyl new-construction window with nailing fin. The standard residential unit sold at any Ontario building supplier. PVC frame, double-pane Low-E argon-filled insulating glass, integrated nailing fin. U-factor 1.6 to 1.8 W/m2K. A fixed picture unit is the most affordable; a slider or hung opener of the same size costs more because of the moving sash and hardware. Right choice for any heated container office, studio, or cabin.
- Aluminum commercial window. Heavier extruded aluminum frame, often single-pane or commercial double-pane, designed for unheated industrial buildings. Right choice for a workshop or unheated yard office where condensation control matters less than impact resistance. Priced in the same range as a comparable vinyl fixed unit, but less energy efficient (U-factor 2.8 to 3.8 W/m2K).

The right unit for a heated container in Ontario is almost always the vinyl new-construction window. The double-pane Low-E glass and PVC thermal break stop condensation on the inside face of the glass during the deep January cold. Single-pane aluminum on a heated container sweats; the water puddles on the sill, runs down the steel sub-frame, and rusts the frame from the inside. We have seen this on a handful of conversions and it is not a maintenance fix, it is a redo. Steer clear of salvaged mobile-home aluminum sliders for any heated use.
What Flashing Sequence Keeps an Ontario Container Window Dry?
Flashing is where most owner-installed container windows leak. The sequence matters because water gets behind a window unit during south-driven rain or freeze-thaw, and the only thing keeping it from running down the inside of the wall is correctly layered flashing. The sequence, in order, from inside out:
- Inside vapour barrier. 150 mm band of poly vapour barrier or self-adhesive flashing tape on the inside face of the steel sub-frame, sealing the frame to the inside finish. Stops warm interior air from reaching cold steel and condensing.
- Window unit set with backer rod and sealant. Closed-cell backer rod in the perimeter gap, then a 9 mm bead of marine-grade polyurethane sealant or PL Premium over the backer rod.
- Self-adhesive flashing tape, sill first. 230 mm wide flexible flashing tape on the sill, lapped 100 mm up the jambs to form a back-dam pan that sheds water past the outer seal back outside.
- Nailing fin screws through the flashing. Number 8 by 25 mm stainless screws every 150 mm along the fin attach the window to the steel sub-frame.
- Side jamb flashing. Two more flashing tape strips cover the side nailing fins, lapping over the sill flashing.
- Head flashing with drip-cap. Galvanized or anodized aluminum drip-cap over the top nailing fin, then a final flashing strip covers the drip-cap top flange and runs 100 mm up the wall. Without the drip-cap, lake-effect rain driven against the south wall runs down the corrugation, hits the top of the window, and works behind the flashing.
- Outside silicone bead. 9 mm bead of neutral-cure silicone seals the outer edge to the steel sub-frame. Almond or grey to match container colour.
The sequence is non-negotiable for Ontario. Brantford, Hamilton, Niagara, and London all see freeze-thaw cycling October through April and lake-effect rain August through November. A window that skips the drip-cap or runs the sill flashing in the wrong order leaks within two winters.
What Drives the Cost of a Container Window Install?
What actually drives the cost of a single 600 by 900 mm vinyl new-construction window, including steel sub-frame and full flashing sequence, breaks down into four routes:
- DIY (own tools, welder, 1 to 2 weekend days): your spend is materials only. Window, steel for the frame, flashing and sealants, and cutting consumables. The cheapest route if you already own the welder and have done sheet-steel work before.
- Fabricator does cut and frame, you install the window: you pay fabricator labour for the structural work plus the steel and your own window unit. A middle route that keeps the welding in expert hands.
- Full hired install (single contractor cut, frame, window, flashing): one trade owns the whole sequence. The most expensive route, and the right answer if you want a 5 to 10 year install warranty.
- Premium retail bay or sliding patio door opening: the top of the range. An engineered header detail and a larger, heavier unit drive the price well above a standard office window.
The math: the container itself is the biggest line item and moves with grade and size. A clean window install is a modest add on top of that. A finished, lockable, weather-tight backyard office or studio built this way is honest value against a comparable wood-frame build, which carries foundation and framing costs a steel box on a simple pad sidesteps. Paul puts the cost question this way. “I had a guy try to save a few hundred bucks doing the frame himself with bolts through 1.6 mil steel and no welding. Window worked fine for one summer. First January freeze, the wall flexed enough to crack the flashing seal in three places. He came back asking who could fix it. Answer was the whole thing comes out, the cut gets redone wider, and a real welded frame goes in. The redo cost him several times what he set out to save. There is no cheap way to redo a steel frame in a container wall.”
